How CorrEx Helps Corrugation Plants Reduce Paper Wastage and Improve Margins
SB Infotech 3rd Sept

In corrugation manufacturing, paper is not just a raw material—it is the biggest cost driver. Kraft paper, test liner, and fluting together account for a significant portion of total production cost. Even a small percentage of paper wastage, if left unmanaged, can silently eat into profitability and weaken margins over time.

Yet, in many corrugation plants, paper wastage remains one of the least controlled and least visible cost elements.

This is where CorrEx brings a fundamental shift—from approximation to precision.

Why Paper Wastage Often Goes Unnoticed

Despite paper being the largest expense, wastage typically slips through the cracks due to process gaps and lack of real-time data. Common challenges include:

  • Estimated consumption instead of actual measurement
Paper usage is often calculated based on assumptions rather than reel-level tracking.

  • Post-production discovery of wastage
  •  Losses are identified only after production is complete—when corrective action is no longer possible.

  • No planned vs actual comparison
Plants lack benchmarks to evaluate whether a job consumed more paper than it should have.

  • Unclear accountability
Without data, it’s difficult to identify whether wastage occurred due to machine inefficiency, operator practices, or poor planning.

As a result, paper wastage becomes a hidden profit leak—noticed only when margins shrink.

CorrEx’s Structured Approach to Wastage Control

CorrEx is designed specifically for corrugation operations, bringing discipline, visibility, and accountability to paper consumption.

It helps plants control wastage through:

1. Standard Paper Consumption Definition

CorrEx establishes standard paper usage per job, considering GSM, flute type, board size, and order specifications. This creates a clear baseline for evaluation.

2. Real-Time Consumption Tracking

Paper usage is tracked during production, not after. Reel-level tracking ensures every meter of paper is accounted for.

To control abnormal material consumption during production posting and ensure paper usage remains within predefined acceptable limits compared to the Bill of Materials (BOM) requirement. This prevents over-consumption, under-reporting, and inventory inaccuracies.

The system validates actual paper consumption at the time of production posting against configured tolerance limits.

Users will not be allowed to post consumption that falls outside the permitted percentage range.

For each production order:

  • Minimum Allowed Consumption = 95% of BOM Required Quantity
  • Maximum Allowed Consumption = 110% of BOM Required Quantity

If actual consumption:

  • < 95% → Posting Blocked
  • 110% → Posting Blocked
  • Between 95%–110% → Posting Allowed
Step Flow
  1. The system reads the BOM paper requirement.
  2. System calculates tolerance limits:
    • Min = BOM Qty × 95%
    • Max = BOM Qty × 110%
  3. During output/consumption posting:
    • Compare actual consumption with Min/Max.
  4. If outside range → show error and prevent posting.

Error Message

“Paper consumption is outside the permitted tolerance limit (95% – 110% of BOM requirement). Please verify and correct before posting.”

Posting Control
  • Hard stop validation (posting not permitted)
  • User must correct quantity or seek authorized override (if enabled)
Configuration

System should allow:

  • Configurable Min % limit
  • Configurable Max % limit
  • Item-wise / Paper type-wise setup
  • Plant or location-based setup (optional
3. Benefits
  • Prevents excess wastage
  • Improves inventory accuracy
  • Controls shop-floor misuse
  • Enhances cost control
  • Supports audit compliance
  • Ensures standard production efficiency
Applicability
  • Production Orders
  • Consumption Journals
  • Output Posting
  • Backflushing scenarios
4. Root Cause Identification

CorrEx links wastage data to:

  • Specific machines
  • Shifts
  • Operators
  • Orders

This eliminates guesswork and pinpoints the true source of inefficiency.

From Guesswork to Control: A Cultural Shift

With CorrEx, management gains clear, actionable insights, such as:

  • Where and when excess paper is consumed
  • Which jobs consistently exceed standard consumption
  • Which machines or shifts show higher wastage trends
  • The exact financial impact of paper loss on margins

Instead of reactive discussions and blame-based decisions, teams can now focus on process improvement, training, and optimization.

Direct Financial Impact on Margins

Reducing paper wastage has a direct and measurable effect on profitability. With CorrEx, plants benefit from:

  • Higher gross margins through controlled material usage
  • Better pricing confidence backed by accurate cost data
  • Improved cost predictability for quotations and long-term contracts
  • Reduced dependency on buffer margins to absorb inefficiencies

Even a 1–2% reduction in paper wastage can translate into significant annual savings for a corrugation plant.

Conclusion: Measure What Matters Most

You cannot control what you don’t measure.

CorrEx transforms paper consumption from an assumed cost into a measurable, manageable, and improvable metric. By bringing transparency and control to the largest cost component in corrugation manufacturing, CorrEx helps plants protect margins, improve operational discipline, and build sustainable profitability.
